Thanks for your e-mail.
You hit upon the problem - the inactive BE / was at 100% disk utilization. This was due to java core files - which was why I was applying patches in the first place, to fix java and eliminate the core files.
Anyway, once I removed some of the java core files from /var/core and freed up space on the inactive boot environment, pca worked just fine and I was able to patch the inactive boot environment.

Did you install that patch (the Install and Patch Utilities Patch (119254)) on the "active" BE?
I think an exit code of 5 is IO error:
grep EIO /usr/include/sys/errno.h
#define EIO 5 /* I/O error */
How much free space on the inactive BE?
Can you create/delete dir and files on the mounted inactive BE?
Are you using ZFS?
I hope some of this helps, I'm mostly just thinking though the keyboard ...

How do I use pca to patch inactive boot environment?
Whenever I try to us pca.perl to apply patches to an inactive boot environment, I see pkgadd and patchadd and "exit code 5" error messages for each patch:
Patch 119254-81 failed to install due to a failure produced by pkgadd.
See /.alt.Sol10_u6/var/sadm/patch/119254-81/log for details
Patchadd is terminating.
Failed (exit code 5)
I use "lumount inactive_BE" to mount the inactive boot environment before attempting to patch:
# lumount Sol10_u6
I've tried two different versions of the pca.perl command, with different options. However, the result is the same - the pkgadd error appears.
# ./pca.perl --root=/.alt.Sol10_u6 -y -i -P /usr/local/patches missingrs
# ./pca.perl --root=/.alt.Sol10_u6 -install
How do I use pca to patch inactive boot environment?
Note: The two pca.perl commands shown above work fine when I patch the active boot environment. In other words, I leave out the "-root=/.alt.Sol10_u6" option.
